Here's a final update.  My dealer, Scott Hardy at The Boat Locker in Bridgeport, CT, USA, convinced the distributor, Zim Sailing, to send me a new rudder stock under warranty.  That fixed the problem.  The new rudder works fine.  Thanks to all who gave advice.

Thank you to everyone for your replies.  Each pintle appears to be perpendicular to the frame.  My frame opening is 127 mm instead of the 125 mm that Alan measured on his, so perhaps that is the source of the pintle misalignment.  I've talked to the dealer, and he's going to check if a new rudder stock would be covered under warranty and then send one to me.  I think the pintles are a little more misaligned than the gudgeons, so I'm hopeful that fixing the pintles will be enough.  If it isn't, then I think I'll try reseating the gudgeons as Gareth suggested.

I would agree with Robert that the frame has opened or lower Pintle  has bent. Just looked at my unused spare and the lower Pintle comes out at 90 degrees to the frame and both are in alignment. The frame opening is 125 mm. Hope this helps

Judging by your pictures and pure speculation, it looks like the tiller frame has "opened up" to cause a pintel misalignment, I don't know if this is possible.  If you can get your hands on another Aero tiller it would be interesting to see if this fits without a problem.  In any case, RS are very helpful in sorting out problems.

I would try slackening the gudgeon screws, fitting the rudder and then re-tightening with rudder on to see if you can get them to align better. If that doesn't work contact RS.

I'm rigging a 2019 RS Aero for the first time (for both me and the boat).  When I try to install the rudder the pintles won't insert fully into the gudgeons.  They jam about 1/2 inch before full insertion.  I think this is caused by two different problems.  First, the pintles aren't aligned with each other, and, second, the gudgeons aren't aligned with each other.  The first picture shows the misalignment of the pintles.  The second picture shows the mislignment of the upper gudgeon.  It shows that a fid inserted in the upper gudgeon hits the lower gudgeon aft of the hole instead of in the center of the hole.  The third picture shows the rudder inserted as far as it will go.  The fourth picture is looking up at the upper gudgeon, showing that the tip of the pintle is jammed against the forward side of the hole.

I think the misalignments are too big to try pounding the rudder in with a hammer.  Has anyone seen this before?  Any ideas for how to proceed would be greatly appreciated.  Thanks.
